sorry to jump in on the post but what do you mean by " faulty control flap "

The reason it only works on setting 4 is because the thermal fuse has blown - this seems to be a common problem. This is located in a resistor pack behind the glove box. It is easy to fix - I bought a thermal fuse from Maplin.co.uk (110 deg C). Took the glove box out (4 screws) and located the resistor pack which is up top left (pain in the arsh to get out). Clipped the old thermal fuse off and fitted the new one (soldered it even though someone else told me I couldnt as the fuse would blow). It works now on 1, 2, 3 and 4.

The Heater radiator is one which is permanently heated by the engine heat. Check your engine temperature at normal cruising speed. If the thermometer fails to rise you may have a faulty engine thermostat. If the engine is reaching normal temp. then you may have a faulty control flap which will not allow cold air to pass through the hot heater rad. Contact me before any drastic measures are taken.
